Tighten Tighten the bracket mounting bolt to 12 N?m (106 lb in). Connect the vent valve pipe to the EVAP canister. • Install the two vent valve pipe clips into the existing underbody holes. • Connect the EVAP canister vent valve electrical connector, if equipped. • Attach bulk 5/8″ heater hose to the vent valve port and secure using a clamp. Run a length as needed along the frame rail routing to the area above the transmission. • Cut the hose to determined length and install the supplied filter box. Secure using a clamp. • Remove the transmission support and lower the transmission assembly as necessary to allow for access to the new filter box location using a tie strap. DO NOT pinch or restrict the transmission vent hose. The filter box opening should be pointing downward. • Raise the transmission and reinstall the transmission support. • Tie strap the hose as needed along the frame rail in order to keep the hose away from pinch*points and heat sources. • Lower the vehicle. • 2004-2007 Model Year (Use Service Kit P/N 19152349) Raise the vehicle. Suitably support the vehicle. • Disconnect the EVAP canister vent valve electrical connector. • Disconnect the canister pipe from the vent valve. • Push in the retainer and remove the existing canister vent valve from the fuel tank clip or mounting bracket. Discard the old valve. • Cut back the existing canister pipe approximately 51 mm (2 in) to remove the quick connect end. The PCV system is designed to prevent blow-by gas from escaping to the atmosphere by drawing it directly into the intake manifold. The PCV valve contains a spring-loaded plunger which is lifted in proportion to intake manifold vacuum. Under high vacuum, blow-by is returned directly to the manifold through the breather chamber and PCV valve with fresh air. When intake manifold vacuum decreases (wide open throttle) and vacuum in the air cleaner increases, the PCV valve closes and the blow-by is returned through the cylinder head cover breather hose and into the air cleaner. The PCV valve also acts as a check valve when the engine backfires to prevent crankcase explosion. Locate the PCV valve. With the engine running at idle, use pliers to pinch the PCV hose between the valve and the intake manifold. It should be possible to hear the spring loaded valve click shut. 2. If no click is heard, remove the valve from the engine but leave it connected to the intake manifold. A hissing sound should be heard and vacuum should be felt at the valve inlet. 3. If no vacuum is felt, remove the valve from the intake manifold hose. The engine should stall or almost stall. This will indicate a stuck valve or clogged hose. Check the breather hose for clogging or leaks and replace any defective parts. Exhaust Gas Recirculation (EGR) System FUEL INJECTED ENGINES General Information See Figure 3 The Exhaust Gas Recirculation (EGR) system is used to control emissions measured at the tailpipe. Components included are the EGR valve and controls. The EGR system uses a poppet type valve to regulate the amount of exhaust gas flowing into the intake manifold. The flow path is cast into the cylinder head and does not use any external tubing. A control solenoid valve regulates the amount of vacuum to the EGR valve. A Constant Volume Control (CVC) valve provides a constant amount of vacuum to the control solenoid valve over a wide range of engine vacuum. When servicing or repairing any part of the emissions system, it is absolutely essential to check for any obvious mechanical faults or failures. Remember, a trouble code only indicates which sensor or circuit is affected by the problem. Simple mechanical faults such as a vacuum leak or poor electrical connection can cause a fault code. The EGR valve is not simply open or closed but is modulated by controlling the amount of engine vacuum to the valve diaphragm, up to a maximum of 8 in. Hg of vacuum. The EGR valve has a sensor in the top of the valve that reports valve lift to the ECU (same as ECM, 1992-95). The ECU modulates the position of the control solenoid valve to control the EGR valve lift according to an internal program. Upstream of the control solenoid valve, the CVC provides a constant supply of vacuum so EGR control is precise under all manifold vacuum conditions

1) Disconnect PCV hose, necessary electrical connections and spark plug wires to access valve cover. Remove nuts, seal washers, valve cover and gasket. 2) Rotate crankshaft clockwise so cylinder No. 1 is at TDC on compression stroke. Cylinder No. 1 is front cylinder at timing belt end of engine. Ensure timing mark on crankshaft pulley aligns with “0″ mark on timing belt cover. 3) Ensure valve lifters on cylinder No. 1 are loose and valve lifters on cylinder No. 4 are tight. If conditions are not as described, rotate crankshaft clockwise one complete revolution (360 degrees). 4) Using feeler gauge, measure valve clearance between valve lifter and camshaft on intake valves of cylinders No. 1 and 2, and exhaust valves of cylinders No. 1 and 3. Record valve clearance. Rotate crankshaft clockwise one complete revolution (360 degrees). 5) Measure and record valve clearance on intake valves of cylinders No. 3 and 4, and exhaust valves of cylinders No. 2 and 4. Ensure valve clearance is within specification. See VALVE CLEARANCE SPECIFICATIONS table. VALVE CLEARANCE SPECIFICATIONS TABLE (1) Application In. (mm) Exhaust Valve ………….. .012-.016 (.31-.41) Intake Valve …………… .006-.010 (.15-.25) (1) – Adjust valve clearance with engine cold. 6) If valve clearance requires adjustment, rotate camshaft so lobe on valve to be adjusted is facing upward, away from valve lifter. Position notch area on valve lifter toward inside of cylinder head. DO NOT align notch area with camshaft. Use Valve Clearance Adjuster (SST 09248-55040) to adjust valve clearance. 7) Using SST “A” of valve clearance adjuster, push downward on valve lifter. Place SST “B” between camshaft and valve lifter. See Fig. 2. Ensure enough clearance exists for adjusting shim removal. Remove SST “A”. Apply sealant at indicated valve cover sealing areas on cylinder head. See Fig. 3. 10) Using NEW gasket, install valve cover and sealing washers. Install and tighten nuts to specification. 1. Turn the ignition OFF and disconnect the vehicle’s negative battery cable. 2. Disconnect the mass air sensor electrical connection. 3. Depress the center pins on the push clips on the radiator core support cover. 4. Remove the radiator core support cover. 5. Unclip the relay and fuse box and move out the way. 6. Loosen and remove the bolt on the radiator core support. 7. Unclip the PWM vacuum switching valve from the air cleaner assembly. 8. Pull to remove the computer fresh air tube. 9. Loosen the clamps on the stock intake tube, then remove the stock intake tube. 10. Remove the two stock rubber hoses from the air cleaner lid. 11. Remove the EVAP OBD canister closed valve vent hose from the hard line. 12. Push back, and pull up to gain access to the bottom of the air cleaner assembly. 13. Remove the vacuum hose from the intake manifold. 14. Disconnect the vacuum switching valve electrical connection. 15. Using a pair of pliers unclip the wire harness from the back of the air cleaner assembly. 16. Disconnect the EVAP OBD canister closed valve electrical connection. 17. Remove the complete air cleaner assembly. 18. Disconnect the PWM vacuum switching valve electrical connection. 19. Remove the stock bracket from the PWM vacuum switching valve. 20. Remove the mass air sensor from the air cleaner assembly. 21. Loosen and remove the EVAP OBD canister closed valve from the air cleaner assembly. 22. Disconnect the vacuum hoses from the vacuum switching valve, then remove the vacuum switching valve from the bottom of the air cleaner assembly. 23. Remove the two vent hoses from the EVAP OBD canister closed valve. 24. Install the mass air sensor into the intake tube and secure. 25. Loosen and remove the stock nut on the relay and fuse box support bracket. 26. Install the EVAP OBD canister closed valve assembly into the vehicle and connect the hose to the hard line, then secure the bracket to the relay and fuse box support bracket using the nut removed before

Evaporative Emission (EVAP) Canister Vent Solenoid Valve Replacement Pickup Removal Procedure Important Clean the evaporative emission (EVAP) connections and surrounding areas prior to disconnecting the fittings in order to avoid possible system contamination. 1. Raise and suitably support the vehicle. Refer to Lifting and Jacking the Vehicle in General Information. 2. Remove the harness clip from the canister vent solenoid (CVS) line. 3. Disconnect the CVS electrical connector. 2004 Chevrolet Chevy K Silverado – 4WD 4. If the vehicle is equipped with a 6 ft box, disconnect the EVAP CVS line from the canister. 5. Remove the CVS clip from the frame crossmember. 6. Push in the retainer and remove the CVS from the fuel tank clip. 7. If the vehicle is equipped with a 8 ft box, disconnect the EVAP CVS line from the canister. 8. Remove the CVS clip from the frame crossmember. 9. Push in the retainer and remove the CVS from the fuel tank clip. Installation Procedure 1. If the vehicle is equipped with a 8 ft box, install the CVS to the fuel tank until the clip engages. Important On vehicles equipped with a 8 ft box, the CVS line is routed below the frame crossmember. 2. Install the CVS clip to the frame crossmember. 3. Connect the EVAP CVS line to the canister. 4. If the vehicle is equipped with a 6 ft box, install the CVS to the fuel tank until the clip engages. Non-Enhanced EVAP System Diagnostic Procedure 1. Pinch off or plug the EVAP vapor line to seal the EVAP system. 2. Connect the EEST red battery clip to the positive (+) battery terminal. Connect the black battery clip to chassis ground. 3. Install the appropriate fuel fill cap adapter to the fuel fill pipe. Refer to the Service Information for the appropriate fuel fill cap adapter part number. 4. Connect the EEST’s nitrogen/smoke supply hose and vehicle fuel fill cap to the adapter. 5. Turn the nitrogen/smoke valve on the EEST control panel to SMOKE. 6. Use the remote switch to introduce smoke into the EVAP system for 60 seconds. Important: Additional smoke may need to be introduced at 15-second intervals until the leak source has been located. 7. Inspect the entire EVAP system for exiting smoke using the high intensity white light (J 41413-SPT). Enhanced EVAP System Leak Detection Procedure When diagnosing DTCs P0440, P0442, P0446 and P0455, use the J 41413-200 EEST along with 1. Turn ON the ignition with the engine OFF. 2. Command the EVAP vent valve closed with a scan tool.* *Prizm: In order to seal the EVAP system on the 1998-2002 Prizm, bypass the EVAP canister by connecting the fuel tank vapor hose to the canister purge line. Refer to the Service Information for additional information. 3. Connect the EEST red battery clip to the positive (+) battery terminal. Connect the black battery clip to chassis ground. 4. Install the appropriate fuel fill cap adapter to the fuel fill pipe. Refer to the Service Information for the appropriate fuel fill cap adapter part number. 5. Connect the EEST’s nitrogen/smoke supply hose and vehicle fuel fill cap to the adapter. 6. Turn the nitrogen/smoke valve on the EEST control panel to SMOKE. 7. Use the remote switch to introduce smoke into the EVAP system. 8. Use the J 41413-VLV EVAP Port Vent Fitting tool to open the EVAP service port (if equipped) until smoke is observed. 9. Remove the J 41413-VLV EVAP Port Vent Fitting tool once smoke is observed. Important: Additional smoke may need to be introduced at 15-second intervals until the leak source has been located.

Time and Difficulty: I found the install to be moderately difficult and pretty time-consuming (about 3 hours) ; others have found it simple and report they have done it in as little as 30 minutes. Your experience will depend on your familiarity with the tools and electronics. I, personally, found insertion of the connection pin into the HV ECU plug to be difficult and almost got the first pin irrevocably stuck in the slot. I spent quite a bit of time with that part alone. I also found threading the wire behind the dash to be fairly tricky. I think the average person, not encountering any problems, could do this job in about 1-1½ hours. Procedure in Brief: 1) Remove bottom cover of steering wheel 2) Locate and unplug flasher plug 3) Open plug and remove 1-3 unused connector pins 4) Reattach steering wheel cover 5) Dismantle part of dash (vents) and remove lower glove box 6) Locate HV ECU (gray plugs) and remove lower plug 7) Solder wire to connector pin and insert into ECU plug (#27) 8) Splice EV button ground wire into ECU plug ground wire (#1) 9) Plug ECU plug back into the ECU 10) Thread wire behind dash to opening near dimmer switch 11) Attach switch to cover and solder wires in place 12) Reassemble the dash 13) Test Procedure in Detail: *Review ALL steps before proceeding and be sure you understand all terms used and you’ve looked at all diagrams and pictures. 1) Remove the bottom cover of the steering wheel by releasing the steering wheel adjustment handle and unscrewing the silver screw in that recess. 2004_prius_evv2.doc Page 4 of 20 Last updated March 13th, 2004 Then, turn the steering wheel 90 degrees right and remove the black screw that becomes visible on the right side of the steering column. Then turn the wheel 180 degrees left (90 degrees from normal position) and remove the black screw on the left side of the steering column. Pull those apart and remove the cover. Inside you’ll see lines of silver connector pins–some with wires attached, some without. You should remove between 1 and 3 of those pins–2 is probably safe, 3 might be better, since if you plan to install an OEM button at some point, you’ll probably need more pins for that. (You need one pin for the procedure, but it’s handy to have a back-up.) To remove the pins, you can use your paper clip to start the process of sliding them out, and then they just pull right out. 2004_prius_evv2.doc Page 6 of 20 Last updated March 13th, 2004 Stick them to a piece of tape or put them somewhere secure so you can find them later. Snap the cover back into place, and plug the flasher plug back in. 4) Replace the steering wheel cover by reversing the process. Be sure everything’s aligned properly and that there are no gaps. 5) Now you’ll need to dismantle part of the dash to get access to the ECU and other areas. First, open the top and bottom glove box doors. Squeeze the inside sides of the lower glove box together to get the catches past the portion of the dash frame that keeps the door from falling all the way open. Then pull the entire door straight toward you – it will unclip from the hinges at the bottom of the glove box. 2004_prius_evv2.doc Page 7 of 20 Last updated March 13th, 2004 You may also need to unclip the little hydraulic piston that keeps the door from falling open too quickly. Next, grasp the bottom of the silver vent piece next to the glove box. Pull it toward you firmly. It should unclip at the bottom first. Then pull the whole unit straight out

Remove the screw that secure the vacuum switching valve to the air cleaner. 4. Remove the stock bracket from the vacuum switching valve. 5. For 2005 and 2006 models, you need to unclip the vacuum switching valve hose from the intake tube, and remove the screw from PWM switching valve. 6. Loosen the clamps at the throttle body and at the air cleaner, then remove the stock intake tube. 7. For 2002 to 2004 models, you need to remove the EVAP OBD canister closed valve vent from the air cleaner. Then unclip the upper air cleaner, then tilt upwards to unclip the PWM vacuum switching valve and the vacuum hose. 8. For 2005 and 2006 models, unclip vacuum switching valve hoses from air box, then unclip the PWM switching valve wire harness from upper airbox. 9. Remove the upper Air cleaner. 10. For 2002 to 2004 models, loosen and remove the bolt that secure the EVAP OBD canister closed valve to the lower air cleaner. 11. Loosen and remove the three bolts that secure the lower air cleaner, then disconnect the vacuum hose from the butterfly valve. 12. Tilt the lower air cleaner upwards to unclip the wire harness. 13. Remove the lower air cleaner. 14. Loosen the battery hold down bracket. 15. Remove the bolt that secures the battery hold down bracket to the radiator core support, then remove the battery hold down bracket. 16. Remove the push clip that secures the air inlet duct to the radiator core support. 17. Loosen and remove the bolt that secures the air inlet duct to the inner fender. 18. Tilt that battery backwards, then remove the air inlet duct. 19. Reinstall the battery hold down bracket. 20. Disconnect two vacuum hoses from the vacuum switching valve. Install of Intake
