SERVICE PROCEDURE 1. Remove the following components; • cluster lid “C” (HVAC control surround trim) • fuse box cover • driver’s side instrument panel lower cover (attached with 2 screws). 2. Remove the screw from the center of the cable operated gear (see Figure 2). Figure 2 3. Locate the small (about 1″ dia.) white air mix door gear. Hopefully it is still on the floor. NOTE: If you cannot find the old air mix door gear, order a new gear. Refer to the Parts Information section of this bulletin. 4. To see how it is supposed to fit, temporarily install the gear into the air mix door shaft (see Figure 3). Figure 3 Air mix door drive gear (shown installed) Heater box Cable operated gear Retaining screw (remove) Front TP020106 Cable (do not detach) On the left side of the heater case, remove the screw from the center of the cable operated gear for the air mix door. Note: It is not necessary to detach the cable from the gear or the heater box. Proper pin location for air mix door/door gear with door/gear turned fully clock wise. Front TP010607a The gear can fit two different ways, only one of which is correct. Install the gear and rotate the gear/mix door shaft assembly fully clockwise so the gear’s index pin is at the 2 to 3 o’clock position. Cable (do not detach) Note: If the gear is in the correct spot, the alignment pin will be at the 2 to 3 o’clock position. POSITIONING THE GEAR CORRECTLY IS CRITICAL TO GETTING THE DOOR TIMING RIGHT. 3/5 5. Remove the gear, thoroughly clean the gear shaft of any grease, and apply the glue. See Figure 4. Figure 4 6. Apply plastic glue (3M dp-8005 or equivalent) to the shaft of the air mix door gear in the area where it inserts into the air mix door shaft. a. Thoroughly clean the air mix door gear shaft. Note: It is not necessary to clean the grease from the gear teeth. Front TP020100 Re-install the gear so the gear’s index pin is at the 2 to 3 o’clock position when the gear/mix door shaft assembly is turned fully clockwise. Proper pin location for air mix door/door gear with door/gear turned fully clock wise. 4/5 7. Set the HVAC control temperature dial as shown in Figure 6. Figure 6 8. Re-install the cable operated gear (see Figure 7). Figure 7 9. Operate the temperature control while watching the air mix door gear movement. They should operate freely with no binding. 10.Check the adjustment of the temperature cable as follows: A. Rotate the temperature control knob to the full COLD position (i.e., fully counterclockwise) and confirm the air mix door is fully seated (sealed) in the down position, then B. Rotate the temperature control knob to the full HOT position (i.e., fully clockwise) and confirm the air mix door is fully seated (sealed) in the up position. If the air mix door does not fully seat (seal) in either the full HOT or full COLD position: • Adjust the temperature control cable, with the temperature control knob in the full hot position, using the clip at the heater unit (see Figure 7) 11.Re-install the trim pieces removed in step 1.

VERIFY RATIO BEFOREASSEMBLY STEP 1 . Remove the gears to be replaced and thoroughly clean both the gear carrier and housing with solvent to remove any gear/bearing residue, which could lead to abrasive failure of the new gear set. After cleaning, dry- wipe (or air-dry) all disassembled parts, housings, and covers. STEP 2. Examine the ring gear mounting surface for nicks or burrs which might prevent total landing of the newly installed ring gear. Ring/pinion tooth depth variations can result from a ring gear that is “cocked”on its mounting surface. If a ring gear spacer is to be used, also check it for similar surface imperfections, dressing these with block backed pieces of grit paper or a small file. Following material removal (from ANY part of the assembly), bathe the pieces in the solvent and wipe or air-dry. NOTE: Spacers not normally recommended STEP 3. Study the illustrations provided with these instructions. Familiarize yourself with the terms “backlash”and “pinion depth” (sometimes called checking distance). Each set of gears is a matched pair which has been prerun on a gear test machine. Consequently, the pair should never be mixed with other rings or pinions, Also, since all gear sets have been run-checked, specific settings are supplied with each ring/pinion pair. These specifications vary from set to set. Backlash settings are marked on the outside diameter face of the ring gear as follows (see illustration A): Ref: BL.008, which means a backlash figure of .008 inch at the closest point. Pinion depth settings (or checking distance) are marked on the face of the pinion gear as follows (see illustration B): Ref: CD 2.799, which means distance of 2.799 inches from centerline of the ring gear to pinion face. Dimensional variations for backlash SHOULD NOT EXCEED .004″variation. Example: If backlash is .008, the backlash — including maximum variation — should be .008-.012. 1 Illustration B Location of checking distance (pinion depth) & serial no. on pinion Location of backlash dimension & gear serial no. on ring gear Illustration A STEP 4. When installing the pinion gear you must check its depth in the housing as per the pinion depth dimension. Add or subtract pinion depth shims to arrive at the checking distance etched on the surface of the pinion face. (See illustration C.). Refer to Helpful Hints & Additions to Richmond Gear Installation Instructions on pages 3 and 4. STEP 5. Using a mew crush collar or preload shim pack, set the pinion rotating torque to 10-15 (used bearings) 20-25 (new bearings) inch pounds. For oval track applications when not using a cooling pump, set at 16- 17 inch pounds on new bearings and 10 inch pounds maximum on used bearings. STEP 6. After correct installation of the pinion gear, position the ring gear and check for backlash. Mount a magnetic-base dial indicator on the axle housing in such a way that the indicator plunger will be moving in a line that is tangent to rotation of the ring gear. This will provide you with a backlash reading which should conform to the figure etched on the side of the ring gear. Again, maintain a tolerance of .004 variation. Example: If backlash is .008, the backlash – including maximum variation – should be .008-.012. (Backlash is always measured in 3 or more places equally spaced around in the ring gear.) Note: For oval track racing set BL at approximately .012-.014 inches. STEP 7. Compensation for variations in this setting can be made by side-adjustment of the ring gear. Adjusting rings or side-shim packs can be changed to bring the backlash and rotating torque figures into tolerance. (Use same torque on gear bearings as on pinion bearings.) You are now ready to check the tooth contact pattern to assure that no accidental departures from the factory- marked specifications have been made. Apply a thin coat of RICHMOND GEAR compound (“Part # 55-0001- 1″) on gear teeth for best results. Tooth contact patterns should comply with those shown on next page. (Note rounded or bullet nose shape at heel end of pattern on Gear drive sides). See page 4 for patterns and additional installation hints

1. Verify that the timing mark on camshaft gear (1) is aligned with Timing Mark (X) on front housing (3) . 2. Remove top bolt (2) from camshaft gear (1) . Install Tooling (A) in place of the bolt. 3. Remove remaining bolts (2) and remove camshaft gear (1) . 4. NOTICE Do not turn the crankshaft or the camshaft while the camshaft gear is removed. If the front gear group is not correctly timed during installation, interference can occur between the pistons and the valves, resulting in damage to the engine. Remove Tooling (A) . 5. Installation Procedure Required Tools Tool Part Number Part Description Qty A 9U-6896 Guide Bolt 1. Align the hole in the back of camshaft gear (1) with the dowel in the adapter. Install camshaft gear (1) over Tooling (A) . Note: Camshaft timing is critical. The timing mark on the camshaft gear must be aligned with the timing mark on the front cover when the No. 1 piston is at the top center of the compression stroke. Refer to Testing and Adjusting, “Gear Group (Front) – Time”. Verify that the timing mark on camshaft gear (1) is aligned with Timing Mark (X) on front housing (3) . 3. Note: If the timing marks are not aligned, remove camshaft gear (1) and rotate the camshaft until the timing marks are aligned. Install bolts (2) . Remove Tooling (A) and install remaining bolt (2) . 4. 5. Check the backlash between the camshaft gear and the adjustable idler gear. The backlash should be 0.216 ± 0.114 mm (0.0085 ± 0.0045 inch). Refer to Testing and Adjusting, “Gear Group (Front) – Time” for the backlash adjustment procedure. 6. End By: Install the front cover. Refer to Disassembly and Assembly, “Front Cover – Install”

Installation Instructions 1. Clean everything! Make sure that the engine mounting surfaces and your new timing set have been thoroughly cleaned with a good solvent. 2. If you are using a timing set with three keyways, select the appropriate keyway for your camshaft timing specifications. COMP Cams ® recommends the standard timing position for most applications. This position uses the round or “O” timing and keyway marks. Standard Timing Location: This is the same as original O.E.M. setting. Use keyway and crankshaft gear tooth marked “O”. É 4 Degree Advance: Use keyway and crankshaft tooth marked . Note: The or advanced position should not be used without degreeing the camshaft. Many camshafts have the proper advance built in. Advancing the cam will reduce intake valve to piston clearance and increase exhaust piston to valve clearance. É 4 Degree Retard: Use keyway and crankshaft gear tooth marked . Note: The or retarded position should not be used without degreeing the camshaft. Many cams have the proper advance built in. Retarding the cam will reduce exhaust valve to piston clearance and increase intake piston to valve clearance. 3. Install your lower timing gear on the crankshaft making sure that the timing marks are facing out toward you. 4. Now that the lower timing gear has been installed check the timing mark alignment in your engine manual. Rotate the crankshaft using your crankshaft socket until the timing mark on the gear is in the proper position (12 o’clock). For 240-300 6 cyl. see Note 1 before proceeding! 5. If your engine is equipped with a camshaft retaining plate or thrust plate, it should be installed at this time. Note that many Ford thrust plates are marked “back – bottom”. Before final installation check to make sure that the thrust plate is fitted correctly. 351W owners see Note 2 before proceeding! 6. TIMING BELT Removal 1. Disconnect negative battery cable. Disconnect intake air temperature sensor connector from intake air duct. Disconnect the air intake tube from the throttle body. Disconnect the breather tube from the valve cover. Remove resonator from throttle body. Remove air filter housing. 2. Raise and support the vehicle. Remove right front wheel. Remove right front splash shield from wheelwell. Remove serpentine accessory drive belt. 3. Remove crankshaft pulley bolts. It is NOT necessary to remove crankshaft sprocket center bolt. Remove crankshaft pulley. Lower vehicle. 4. Support engine assembly from above with Support Fixture (J-28467-B). See Fig. 1 . Remove engine mount bracket from timing belt end of engine. See Fig. 2 . 5. Remove power steering hose clamp bolt, and position hose away from timing belt cover. Remove front timing belt cover. See Fig. 3 . Using crankshaft center bolt, rotate crankshaft one full turn clockwise (as viewed from timing belt end of engine). 6. Align mark on crankshaft sprocket with notch at bottom of rear timing belt cover. See Fig. 4 . Align camshaft sprocket timing marks with notches on valve cover. See Fig. 5 . 7. Loosen the automatic tensioner bolt. Use an Allen wrench to rotate tensioner and relieve tension on timing belt. See Fig. 6 . Install the timing belt. See Fig. 7 . Turn the timing belt tensioner counterclockwise to tension the timing belt. Turn tensioner until the pointer aligns with the notch on the rear timing belt cover. Tighten automatic tensioner bolt to specification. See TORQUE SPECIFICATIONS . 2. Using crankshaft center bolt, turn crankshaft clockwise (as viewed from timing belt end of engine) 2 full revolutions. Ensure timing belt tensioner pointer is still aligned with notch. 3. If timing belt tensioner is correctly aligned, install timing belt cover. See Fig. 3 . Install the engine mount bracket on the timing belt end of engine. Position power steering hose in place, and install clamp bolt. Install crankshaft pulley. Install serpentine accessory drive belt. 4. Install right front splash shield. Install right front wheel. Install air filter housing and resonator.

TIMING BELT REMOVAL 1. DRAIN ENGINE COOLANT 2. REMOVE ENGINE UNDER COVER 3. REMOVE AIR CLEANER DUCT 4. REMOVE DRIVE BELT, FAN WITH FLUID COUPLING AND WATER PUMP PULLEY (See step 5 in water pump removal in Cooling System) 5. REMOVE RADIATOR ASSEMBLY (See steps 5 and 6 in radiator removal in Cooling System) 6. REMOVE NO.3 TIMING BELT COVER (a) Remove the oil filler cap. (b) Using a 5 mm hexagon wrench, remove the 6 bolts and belt cover. 7. REMOVE NO.2 TIMING BELT COVER Using a 5 mm hexagon wrench, remove the 3 bolts, belt cover and gasket. If you are unable to loosen the bolt on the right because the PS pump pulley interferes with the hexagon wrench, first remove the pulley as follows. (a) Using SST to hold the pulley, remove the nut. SST 09960-10010 (b) Remove the pulley. 8. REMOVE DRIVE BELT TENSIONER Remove the 3 bolts and tensioner. – ENGINE ENGINE MECHANICAL EG-19 9. SET NO.1 CYLINDER TO TDC/COMPRESSION (a) Turn the crankshaft pulley, and align its groove with timing mark “0″ of the No.1 timing belt cover. NOTICE: Always turn the crankshaft clockwise. (b) Check that the timing marks of the camshaft timing pulleys are aligned with the timing marks of the No.4 timing belt cover. If not, turn the crankshaft 1 revolution (360?). 10. REMOVE TIMING BELT FROM CAMSHAFT TIMING PULLEYS HINT (Re-using timing belt): Place matchmarks on the timing belt and camshaft timing pulleys as shown in the illustration. (a) Alternately loosen the 2 bolts, and remove them, the tensioner and dust boot. (b) Disconnect the timing belt from the camshaft timing pulleys. 11. REMOVE CAMSHAFT TIMING PULLEYS Using SST, remove the bolt for the timing pulley. Remove both timing pulleys. SST 09960-10010 (09962-01000, 09963-01000) 12. REMOVE CRANKSHAFT PULLEY (a) Using SST, loosen the pulley bolt. SST 09213-70010, 09330-00021 (b) Remove the SST and pulley bolt

Removal 1. Disconnect negative battery cable. Remove engine undercover. Place wooden block between jack and oil pan, and raise engine slightly. Remove engine mount assembly near timing belt cover. 2. Remove clamp for power steering return hose near timing belt cover. Remove all drive belts and tensioner pulley bracket. See Fig. 1 . Remove power steering and water pump pulleys. Rotate crankshaft clockwise so that No. 1 cylinder is at TDC of compression stroke. Remove crankshaft pulley. 3. Remove upper timing belt cover and gasket. Remove stub bolt of engine support bracket, and remove center timing belt cover. Remove lower timing belt cover. 4. Ensure camshaft, crankshaft and oil pump sprocket timing marks are aligned. See Fig. 2 or Fig. 3 . Loosen tensioner pulley center bolt. Move tensioner to relieve timing belt tension. Remove timing belt. Remove timing belt auto tensioner. See Fig. 1 . 5. Remove plug from left side of cylinder block. Install a .31″ (8.0 mm) diameter Phillips screwdriver into the hole against balance shaft. See Fig. 4 . Screwdriver must go in at least 2.36″ (60 mm) or more. If screwdriver will only go in about .79-.98″ (20-25 mm) before striking balance shaft, turn sprocket one revolution and align timing mark. Keep screwdriver in place until timing belt is installed. This ensures balance shaft driven by oil pump sprocket remains in correct position. 6. To remove timing belt “B” (balance shaft belt), hold crankshaft sprocket stationary with a spanner wrench. Remove crankshaft sprocket bolt. Using gear puller, remove outer crankshaft sprocket. 7. Remove crankshaft sensing blade (if equipped). See Fig. 5 . Loosen timing belt “B” tensioner bolt. If reusing timing belt “B”, mark direction of belt rotation for reassembly reference. Remove timing belt “B Inspection 1. Inspect timing belts for damaged teeth and cracking. Ensure belts are not contaminated with oil. Check tensioners for free rotation and grease leakage. Replace components if damaged or if grease leakage exists. 2. Check timing belt auto tensioner for leaks. Hold timing belt auto tensioner upright. Measure rod protrusion above edge of housing. See Fig. 6 . Length should be .47″ (12 mm). Apply 22-44 lbs. (10-20 kg) of force to end of rod. If auto tensioner rod moves more than 0.39″ (1 mm), replace the auto tensioner.

Removal 1. Remove radiator shroud, cooling fan and pulley. Remove all drive belts and crankshaft pulleys. Remove upper timing belt covers and gaskets. Note bolt length and location. 2. Remove crankshaft sprocket bolt and washer. Rotate crankshaft clockwise (as viewed from timing belt end of engine) until cylinder No. 1 is at TDC of compression stroke. Align timing mark on camshaft sprocket with mark on cylinder head. See Fig. 5 . 3. Loosen timing belt tensioner adjustment bolt, and move tensioner toward water pump. Tighten bolt to secure tensioner. Remove front timing belt and tensioner. DO NOT rotate crankshaft after timing belt has been removed. 4. Remove camshaft sprocket (if necessary). Remove oil pump sprocket access plug from cylinder block. See Fig. 4 . Insert a .31″ (8.0 mm) diameter Phillips screwdriver to block left silent shaft. 5. Remove oil pump sprocket nut, and remove sprocket. Remove front crankshaft sprocket and flange. Note direction and order of installation for reassembly reference. 6. Remove rear timing belt tensioner assembly. Remove rear timing belt. Remove right silent shaft sprocket with spacer (if necessary). Remove rear crankshaft sprocket with key Installation 1. Install rear crankshaft sprocket and flange. Install right silent shaft sprocket and spacer. Spacer should be installed with chamfered end into oil seal. Align timing marks. See Fig. 5 . 2. Install rear tensioner. Hold tensioner tightly against belt while tightening bolts. Ensure deflection is .20- .28″ (5.0-7.1 mm). See Fig. 6 . Install camshaft sprocket. Tighten camshaft sprocket bolt to specification. See TORQUE SPECIFICATIONS . 3. Install front timing belt tensioner, tension spring and spacer. Ensure spring is properly engaged against water pump case. Rotate tensioner toward water pump, and temporarily tighten bolts. Ensure timing marks are aligned. See Fig. 5 . Install timing belt on crankshaft. 4. Apply pressure on tension side of timing belt while installing belt (in order) on crankshaft, oil pump and camshaft sprockets. Loosen tensioner to apply spring pressure to timing belt. 5. To apply tension to belt, rotate crankshaft clockwise until camshaft sprocket timing mark is offset by 2 teeth. Tighten tensioner bolt. Tighten tensioner spacer nut

Removal Removal Raise and support front of vehicle. 1. Remove: RH front wheel. Engine undershield (if fitted). Lower inner wing panel. Auxiliary drive belt(s). 307: Engine tie-bars. Crankshaft pulley [1] . Timing belt upper cover [2] . Timing belt centre cover [3] . Timing belt lower cover [4] . 2. Turn crankshaft to setting position. Insert timing pins in camshaft sprocket and flywheel [5] & [6] . 3. Slacken tensioner nut to release tension on belt [7] . Lightly tighten nut. 4. Remove timing belt. 5. Installation – -1997 Installation – -1997 Ensure timing pins located correctly [5] & [6] . 1. Fit timing belt in following order: Crankshaft sprocket. Camshaft sprocket. Water pump sprocket. 2. Turn crankshaft four turns clockwise to setting position. 11. Ensure timing pins can be inserted [5] & [6] . 12. Wait 1 minute to allow belt to settle. 13. Apply firm thumb pressure to belt at . 14. Attach tension gauge to belt at [8] . Tool No.(-).0192/SEEM C.Tronic 105.5. 15. Slacken tensioner nut [7] . 16. Turn tensioner anti-clockwise to tension belt. New belt: 40 SEEM units. Used belt: 36 SEEM units. 17. Tighten tensioner nut to 20 Nm [7] . 18. Remove tension gauge [8] . 19. Turn crankshaft two turns clockwise. 20. Ensure flywheel timing pin can be inserted [6] . NOTE: DO NOT allow crankshaft to turn anti-clockwise. 21. Attach tension gauge to belt at [8] . Tool No.(-).0192/SEEM C.Tronic 105.5. 22. Check tension gauge reading. New belt: 51±3 SEEM units. Used belt: 45±3 SEEM units. 23. Install components in reverse order of removal. 24. Tighten crankshaft pulley bolts to 8 Nm [9] . 25. Installation – 1997- Installation – 1997- Ensure timing pins located correctly [5] & [6] . 1. Fit timing belt in following order: Crankshaft sprocket. Camshaft sprocket. Water pump sprocket. Tensioner pulley. NOTE: Ensure belt is taut between sprockets on non-tensioned side. 2. Slacken tensioner nut [7] . Turn tensioner anti-clockwise to tension belt. Temporarily tighten nut. 3.
